Materials and Technical Requirements To build a flight-ready box that doubles as a functional bike trailer, you need high-strength, lightweight materials. Aluminum square tubing serves as the primary structural frame, requiring a TIG welder for assembly. For the protective skin, polycarbonate panels provide high impact resistance. Custom components, such as corner bumpers and the trailer hitch, utilize 3D printing. Specifically, thermoplastic polyurethane (TPU) with a 95A shore hardness offers the necessary abrasion resistance for high-wear areas. Additional hardware includes polyester webbing for handles, binder posts, stainless steel heim joints, and industrial-grade YKK zippers. Structural Fabrication and Welding The build begins by constructing two rectangular aluminum frames. One serves as the base and the other as the top rim. Using a thin C-channel for the top rim allows the polycarbonate panels to slot securely into the frame, creating a flush, professional finish. Connecting these rims with vertical corner struts creates a rigid rectangular prism. Because TIG welding aluminum is notoriously difficult for beginners, these joints may appear aestheticly rough. However, the subsequent addition of 3D-printed TPU bumpers covers these welds while providing shock absorption for the box's most vulnerable points. By integrating mounting holes for wheels and a 3D-printed trailer tongue, the box transforms into a cargo trailer upon arrival. The hitch mechanism utilizes a modified quick-release skewer and a stainless steel heim joint to allow for pivoting and movement over uneven terrain. To manage the lid, industrial zippers are riveted to the frame. By using an industrial sewing machine and reinforcing the zipper ends with molten ABS plastic, the box gains a secure yet accessible opening that functions in both flight and trailer modes.
